Build a battery-powered hot wire foam cutter using nichrome wire, an 18650 battery, and simple wooden supports. This hands-on STEM tool project demonstrates how electrical energy converts into heat and shows how heated wires can cut foam cleanly and efficiently.
Difficulty Level: Medium
Concepts: Electrical Resistance & Heat, Electronics
Materials List
- Nichrome wire
- 18650 lithium battery
- 18650 battery holder
- On/off switch
- 2 wooden sticks (about 5 inches long)
- 2 small bolts with double nuts
- Wires
- Hot glue
- Black electrical tape
Steps
- Build the frame
- Attach the two wooden sticks vertically with the battery holder to form the cutter arms.
- Install the bolts
- Fix a small bolt at the top of each stick.
- Attach the nichrome wire
- Stretch the nichrome wire between the two bolts and tighten using double nuts.
- Connect the electronics
- Wire the nichrome wire to the battery holder through the on/off switch.
- Secure everything
- Use hot glue to hold components firmly in place.
- Add tape for strength
- Wrap electrical tape around joints for extra support and cleaner appearance.
- Insert the battery
- Place the 18650 battery into the holder.
- Power it on carefully
- Turn on the switch - the nichrome wire heats up and can cut foam smoothly.
Science Behind It
This project demonstrates electrical resistance heating.
Electricity Creates Heat ⚡
Nichrome wire has high electrical resistance.
When electricity flows through it:
- The wire resists the current
- Energy is converted into heat
This is called Joule Heating.
Why Nichrome Wire? 🔥
Nichrome is specially designed to:
- Handle high temperatures
- Heat up quickly
- Resist melting
That’s why it is commonly used in:
- Toasters
- Heaters
- Hair dryers
- Foam cutters
How It Cuts Foam ✂️
The hot wire melts through foam cleanly instead of tearing it.
This allows:
- Smooth cuts
- Curved shapes
- Precise designs
Safety Notes ⚠️
- Nichrome wire becomes very hot
- Adult supervision is recommended
- Do not touch the wire while powered
- Turn off after use
- Keep away from flammable materials
Experiment Ideas 🧪
- Try different wire lengths
- Compare thin vs thick nichrome wire
- Test different foam materials
- Create curved cutting templates
- Observe how voltage affects heat
